Hi everyone,
I wanted to open a discussion about one of the most underestimated steps in cap manufacturing: PE hat brim forming.
For those of you producing baseball caps, bucket hats, or workwear caps, you know that the brim is what defines the final shape. If the curvature is inconsistent, the cap looks off. If the density is uneven, the brim sags after a few weeks of wear. And if the material is too rigid, it can crack along the bend line.
In our factory (JFFC), we produce PE foam brims on our own automated extrusion and bending lines. The key challenge we found early on was keeping the curvature and thickness consistent across very large batches. Traditional manual heat-pressing methods are simply not stable enough at scale. That is why we developed our own auto-bending and die-cutting equipment, which allows us to hold a consistent profile across tens of thousands of pieces per day.

A few questions for the community:
-
Are you using pre-shaped brims or forming them in-house?
-
What material do you prefer for brims — PE foam, PP, or something else?
-
Have you run into issues with brims deforming after washing or long-term storage?
At JFFC, we hold OEKO-TEX, GRS, and SLCP certifications and supply PE hat brims, foam sheets, size tapes, and custom apparel labels to brands worldwide. We've been sharing more of our production insights through our blog, and we'd love to hear how other manufacturers handle brim forming at scale.
Looking forward to your thoughts!
